GRC Component Maximum Single-Panel Area: Boundaries in Panel Size, Weight, Transport, and Installation

GRC single-panel maximum size is constrained by four factors: panel size (mould + spray equipment limits), weight (handling + crane capacity), transport (truck + road limits), and installation (hoist + connection capacity). Practical floor for facade panels: 6–8 m² per panel (roughly 1.5 × 4 m at 12–15 mm), with 12–15 m² achievable for special split-design projects. Above this, multi-panel splicing is the answer, not a bigger single panel.

Core Takeaways

  1. Maximum single-panel area (typical): 6–8 m² (1.5 × 4 m)
  2. Maximum single-panel weight (typical): 200–250 kg
  3. Above 8 m²: split into multiple panels with designed joints

Where the Boundaries Come From

1. Mould and Production

Spray-up GRC requires the panel to be produced in a single piece on a mould. Practical mould sizes are limited to about 4 m × 1.8 m for standard workshop moulds. Larger moulds are possible but expensive (CNC-machined steel moulds at 6 m × 2.5 m scale cost 3–5× standard mould cost). Beyond this, factory logistics and overhead crane capacity in the workshop become the constraint.

2. Weight for Handling

A 1.5 × 4 m × 15 mm spray-up panel weighs about 1.5 × 4 × 0.015 × 1.95 × 1000 = ~175 kg. This is at the practical limit for two-person handling and well within forklift/truck capacity. Larger panels quickly exceed 250 kg (1.8 × 4.5 m × 15 mm = ~240 kg) and require mechanical lifting even in the workshop, slowing production.

3. Transport

Standard flatbed trucks in China allow loads up to 2.5 m wide × 13 m long. GRC panels typically ship vertically on A-frames in the truck bed. Above 4 m panel length, secure bracing becomes difficult and breakages during transport rise sharply. Special oversize-load permits are required above 4.5 m length or 2.5 m width, adding cost and lead time.

4. Installation

Site hoist and tower crane capacity sets the practical upper limit. Typical tower crane at a commercial construction site can lift 1–2 tonnes at 20 m radius — enough for a 6–8 m² GRC panel with rigging. Above this, you need a larger crane, larger crew, and more rigging time. Project schedule cost typically exceeds the saving from fewer joints above 8 m² per panel.

Multi-Panel Splicing: The Right Answer Above 8 m²

When the design calls for a "single" large feature (e.g., a 3 m × 5 m decorative facade element), the standard practice is to split it into 2–4 panels with designed joints:

  • Wet joints: 10–15 mm sealant-filled joints between adjacent panels. Cheaper, allow ±5 mm tolerance, typical for non-critical surfaces.
  • Dry joints: 20–30 mm open joints with metal trim or shadow-gap profiles. Higher tolerance accommodation, modern architectural look.
  • Backing structure: a hidden steel sub-frame carries each panel independently, so the joint design is for weather sealing and aesthetics, not load transfer.

Special Cases: Large Single Panels (12–15 m²)

For signature architectural elements where joint visibility is unacceptable (e.g., a sculptural facade with continuous curves), single panels of 12–15 m² are achievable but require:

  1. Oversized moulds: CNC-machined steel moulds at 4.5 × 3.5 m, with workshop overhead crane ≥5 tonnes.
  2. Special transport: dedicated low-bed trailers with hydraulic suspension and impact recorders, often at night to avoid road restrictions.
  3. Site lifting: ≥80 tonnes mobile crane on site for the install day, plus full scaffold access.
  4. Cost premium: typically 2×–3× per m² vs standard panel size due to all the above.

Weight Optimization Strategies

Where panel size is constrained by weight rather than geometry, options include:

  • Reduce thickness at low-stress zones: vary thickness from 15 mm at edges (where inserts and connectors concentrate stress) to 10–12 mm at center. Saves 15%–25% weight without structural penalty.
  • Use ribbed back: add 30–50 mm deep ribs on the back face at 300–400 mm spacing. Increases section modulus without proportional weight gain.
  • Lightweight aggregate: substitute a portion of quartz sand with lightweight ceramic aggregate (ceramsite) to drop density from 1.95 to 1.65 t/m³. Weight reduction 15%, with small strength penalty.

Common Misconceptions

Myth: "Bigger panels save joints and cost." Reality: above 8 m² per panel, the production, transport, and installation cost premium more than offsets the joint savings. The break-even is usually at 6–8 m².

Myth: "GRC can be any size if the mould is big enough." Reality: mould size is one of four constraints. The other three (weight, transport, install) often bind first.

Design and Specification Recommendations

  • Standard facade panels: 1.2–1.5 m wide × 2.4–4.0 m long (3–6 m²).
  • Feature panels: up to 1.5 × 4 m (6 m²) at standard cost.
  • Signature panels: up to 1.8 × 4.5 m (8 m²) with manufacturer agreement.
  • Special signature: above 8 m² requires budget for 2×–3× cost premium and dedicated transport + crane.
  • For decorative shapes: split into panels at natural feature lines (corners, moulding breaks) — visual continuity is more important than structural continuity.

Quality Control for Large Panels

  1. Production sampling: larger panels need proportionally more test specimens — at least one flexural specimen per quadrant of the panel area.
  2. Transport QC: impact recorders on transport vehicles to verify no shock events above 3g during delivery.
  3. Site acceptance: visual inspection for cracks or chips before hoisting; panels with any structural damage rejected regardless of test data.

FAQ

Q: What is the largest single panel Qinglong has produced?
A: Our current record is a 4.5 × 3.0 m single-piece GRC facade panel (~13.5 m², ~400 kg) for a high-end hotel signature facade. It required dedicated CNC mould, special trailer, and 80 t mobile crane on site.

Q: Can a single GRC panel be wider than 2 m?
A: Yes — the practical width limit is transport (2.5 m standard road limit) and workshop mould width (typically 1.8–2.0 m standard, up to 2.5 m for special projects). Width above 2.5 m requires oversize-load permits.

Q: How does panel area affect installation cost?
A: Installation cost per m² drops 10%–15% as panel area grows from 2 m² to 6 m² (fewer panels, fewer joints). Above 6 m², the per-m² install cost rises again because of rigging complexity and crane capacity needs.
